Area of Science:

  • Materials Science
  • Manufacturing Engineering
  • Surface Science

Background:

  • Roll-to-roll manufacturing enables mass production of large-area functional films with multilayered structures.
  • Controlling layer geometry in these films is crucial for performance but research is limited to single layers.
  • Existing methods lack control over geometric variations in multilayered functional films.

Purpose of the Study:

  • To develop a proactive method for controlling the upper coated layer geometry in a double-coated film.
  • To investigate the correlation between lower-layer coating process variables and upper-layer geometry.
  • To enhance surface roughness control in multilayered functional films produced via roll-to-roll methods.

Main Methods:

  • Developed a method to control upper layer geometry using lower layer coating process variables in a double-coated system.
  • Analyzed the correlation between lower-layer surface roughness and upper-layer ink spreadability.
  • Identified key process variables influencing the geometry of coated layers.

Main Results:

  • Tension was identified as the dominant process variable affecting upper coated layer surface roughness.
  • A correlation was established between lower-layer coating process variables and upper-layer geometry.
  • Adjusting lower-layer coating process variables improved upper coating layer surface roughness by up to 14.9%.

Conclusions:

  • Proactive geometric control of upper layers is achievable by manipulating lower-layer coating process variables.
  • Roll-to-roll manufacturing of multilayered functional films can be optimized for improved surface quality.
  • This research provides a foundation for advanced geometric control in continuous manufacturing processes.
